Lead Senior Mechanical Engineer, R&D Team

Dexory

My focus was on testing to vet mechanical improvements for Dexory's current robot design, with a six-section (and later seven-section) telescoping tower. I also led research related to future designs, including the evaluation of different motor options plus various ropes and cables.

This was a contract role, which ended on August 31st.

R&D Test Lead

Full-time role at Microsoft, as a contractor through a third-party staffing firm.

My responsibilities at Microsoft include:

Designing and building custom cooling fixtures for Microsoft’s silicon engineering teams.
Planning and executing experiments to assess fluid flow from remote chiller/heater to test tank.
Engineering electromechanical fixtures to automate testing which was manually operated.
Designing and installing test equipment for environmental chambers and ovens.

I've also created and implemented a system to organize/label commonly used parts, which streamlines the ordering of replacements.

Senior Mechanical Fixture Engineer, R&D Team

Square

Full-time role at Square, as a contractor through a third-party staffing firm.

I helped scale our ability to test firmware on production hardware and prototype payment products.

I re-designed DUT hardware, making test modules easier to assemble (DFA) and more robust.

I ran Python scripts (locally/remotely) to assess hardware, update firmware, and reboot systems.

This initiative, which may eventually be set up as a non-profit organization, is currently "on hold" while I focus on other projects.

Flux Power

In addition to my full-time role as Project Manager for Flux Power's M36 batteries, I also oversaw our NPI prototyping laboratory.  I coordinated the scheduling and maintenance of our two FFF (a.k.a. FDM) 3D printers, and made sure we had enough supplies on hand for current / future projects.  I prepared full-size printed plastic mock-ups of large sheet metal components that we were planning to order, sometimes printing a part as separate pieces to be joined after printing.  I also designed many of the fixtures that our production team used, and advised other engineers on their fixture designs.

Prototyping Coordinator / NPI Lab

I was the engineer responsible for our M36 product line; I steered the testing and design changes needed to get UL listed. (2580) My M36 battery was the first Flux Power product to be UL listed. 

These are batteries used primarily in 36V electric forklifts, with capacities starting at 600Ah. Since I started leading this project, we've shipped more than $1.5 million worth of M36 batteries to warehouses and factories around the country. We are currently upgrading many aspects of this product to make it easier and less expensive to build / service, in addition to making it more resistant to the mechanical vibrations and electrical loads that it could be subject to in heavy industrial usage scenarios.

Senior Mechanical Engineer / Project Manager

I used DFM (design for manufacturing) principles to optimize the custom components and assembly methods for high-capacity lithium-ion batteries.  I also designed and built fixtures to make the assembly process safer and more intuitive, while increasing efficiency and consistency.

Mechanical Engineer / Manufacturing Engineer

HARBEC

I worked on a variety of projects here, including the design of tools (a.k.a. molds) for injection-molded plastic parts, as well as the design and fabrication of fixtures for the inspection of parts or assemblies. Customers included companies like Becton Dickinson, Thermo Fisher Scientific and Ortho Clinical Diagnostics.  I helped certify the reliability of equipment, fixtures and processes (IQ/OQ/PQ), and trained our factory workers how to use new systems.  I automated certain tasks in our factory, using industrial robots.  I also led the initiative to increase public awareness of HARBEC by registering us for (and representing us at) three maker faires in 2017, including the Rochester Mini Maker Faire, and another in 2018.

the LEGO Group

During my year with LEGO Direct, I worked on a variety of tasks... all of which were related to the LEGO website. While LEGO toys were (and still are) designed mostly in Denmark, LEGO.com was being created / expanded / updated from the LEGO Direct office in NYC.

The mission of LEGO Direct was to reposition www.LEGO.com from a product-based website to a community-based destination for families, kids and LEGO enthusiasts. 

During the summers of 2000 and 2001 my role there was full-time. From fall 2000 until spring 2001 my hours were reduced, since I was in school. 

Most of what I worked on related to testing Flash-based games for compatibility with different web browsers. I also helped to brainstorm stories and interactions for the games, which were tied to IP (characters) created by the LEGO Group.

I just finished a 6-month role as the R&D Test Lead at Dexory, but I still think of myself as a design engineer / mechanical engineer / manufacturing engineer. 

The industries I'm most interested in are robotics, automotive, and aerospace.

Last year I thought about working in the automotive industry, so the focus of my weekly "LEGO therapy LIVE" show (2023-2024) was building LEGO sets based on cars and trucks.
