Green Hydrogen in Refineries: 

Over the last few years, we’ve seen many theoretical discussions on green hydrogen in heavy industry. But very few studies manage to translate the concept into a practical, refinery-ready, bankable model. This study is one of those rare examples, and it clearly demonstrates why refineries should be the first large-scale green hydrogen adopters.

The study evaluates the integration of a 60 MW solar-powered alkaline electrolyser inside an existing oil refinery. The numbers are remarkable. This single block alone can produce 1,260 kg/h of green hydrogen, a 15% increase over the refinery’s current 8,400 kg/h SMR output. Each 15 MW module generates 315–316 kg/h, exactly what we expect from leading commercial alkaline systems today.

But the real impact is environmental. Grey hydrogen in refining emits 21.77 kg CO₂ per kg of H₂. By replacing 1,260 kg/h of grey hydrogen with green hydrogen, the refinery avoids 27.4 tonnes of CO₂ every hour, or 219,000 tonnes annually (assuming 8,000 operating hours). For context, that’s equivalent to eliminating the annual emissions of nearly 47,000 cars. Few refinery decarbonisation options come close to this scale of immediate emissions reduction.

☘️ What strengthens the case even further is the economics.
With Egypt’s excellent solar resource (3050 sunlight hours/year), the LCOE for on-site solar comes to around 24 USD/MWh. This brings green hydrogen’s cost to 2.66 USD/kg, already competitive for a brownfield refinery. When carbon credits are applied (EU average price: 61 USD/tCO₂e), the cost drops to 1.87 USD/kg. And with 2028 carbon pricing trends, green hydrogen reaches 1.56 USD/kg, undercutting grey hydrogen at 1.65 USD/kg. That’s true cost parity, not a hypothetical future scenario, a near-term reality backed by data.

☘️ What I appreciate most about this study is its practical design choices:
 🌲 Using existing refinery pipe racks to mount solar panels (saving 10–15% land and CAPEX)
 🌲 A validated HYSYS model matching real electrolyser benchmarks
 🌲 A realistic 10-year economic horizon rather than inflated 20–25 year assumptions.

👉 For refinery owners, policymakers and energy CEOs, the message is clear:
The refinery of the future will be hydrogen-augmented, not hydrogen-replaced. Green hydrogen is not a distant dream; it is a deployable, modular, economically rational upgrade today.

This study reinforces what I’ve been saying for years: green hydrogen is not just a technology challenge, it is a system design and logistics challenge, from electrons in the desert to molecules at the factory gate. 

My views on the paper’s findings:

🟢 Ammonia wins the near-term export race
The study models a 3 Mtpa green ammonia export chain from Oakajee (Western Australia) to Germany and finds the lowest cost configuration at ~203 EUR/MWh (~1,053 EUR/t NH₃) around 2030.
To hit that, you’re looking at roughly 5.5 GW of wind, 6.8 GW of solar PV and 4.4 GW of electrolysers, plus large intermediate H₂ storage. That is a proper “mega-cluster”, not a pilot.

🟢 Renewables and electrolysers dominate the cost stack
About 50% of the final ammonia cost is simply the cost of power (wind + solar). Electrolysers and ammonia synthesis add another big chunk. This aligns with what I see in real projects: if your LCOE and electrolyser CAPEX don’t move, nothing else will save the economics.

🟢 By 2050, costs can almost halve, but only if we execute
 With cheaper renewables (15–25 EUR/MWh), higher electrolyser efficiency and more flexible Haber–Bosch (part-load down from 80% to ~10%), the model shows ammonia import costs dropping towards ~100 EUR/MWh. That’s not “nice to have” – that’s the difference between niche offtake and mainstream industrial fuel.

🟢 Inland logistics are small in cost, huge in strategy
The surprising result: inland transport can be <3% of total import cost if we use inland waterways and rail smartly. For direct ammonia use, barges are the most cost-effective option; trucks and rail make sense only for specific distances and volumes. So the location of the final off-taker (port access, rivers, rail) will make or break project competitiveness.

🟢 Global lesson for Australia, Europe, India, MENA
The message I take from this paper is simple:
☘️ Design GW-scale integrated hubs, not scattered pilots.
☘️ Treat ammonia as the lead carrier for the 2030–2040 window.
☘️ Co-optimise production, export and inland logistics from day one – ports, pipelines, barges and rail are not afterthoughts.

Green hydrogen competitiveness will be decided in the supply chain design room, not just in the electrolyser lab.

Optimizing the Supply Chain for GH2 and Derivatives

Desalinated seawater (SWRO)for Green hydrogen Production:

Desalinated seawater is, in my view, the most practical long-term water source for large-scale green hydrogen production, especially in coastal regions where renewable resources are abundant but freshwater is already under stress. Many high solar and wind potential regions are also projected to face high water stress by 2050, so diverting scarce freshwater into electrolysers is not socially or politically sustainable.

From a process perspective, each kilogram of hydrogen theoretically requires 9 kg of water, but real plants typically consume up to 13 kg H₂O/kg H₂ once evaporation, leaks, vent losses and cleaning are included. Seawater, therefore, becomes the logical feedstock, treated through desalination and polishing to produce the ultrapure water required by electrolysers.

Among desalination options, thermal routes (MSF, MED, MD) can deliver very high water quality but are capital-intensive and difficult to integrate dynamically with modular, renewables-driven electrolyser parks. In contrast, seawater reverse osmosis (SWRO) already accounts for about 70% of global desalination capacity, with specific energy consumption typically in the 3–5 kWh/m³ range. After SWRO, relatively modest polishing via CEDI and ion exchange is sufficient to meet electrolyser water specifications.

The “energy penalty” of desalinated seawater is often overstated. For a 1 GW hydrogen project, a realistic SWRO + polishing SEC of ~4.45 kWh/m³ implies only ~0.047 kWh of extra electricity per kg of H₂—about 0.09% of a typical 52.5 kWh/kg electrolysis demand. At an LCOH of 5 USD/kg, this translates to roughly 0.004 USD/kg of additional cost. Even at 274,000 kg/day of hydrogen output (60% load factor), the daily revenue impact is negligible relative to plant earnings.

Given these numbers, my position is clear: desalinated seawater, based on robust SWRO plus targeted polishing, is not a constraint but an enabler of coastal green hydrogen hubs. The key challenge is not energy efficiency, but smart siting, brine management, and social licence in water-stressed regions.

PV-based green hydrogen is one of the most underrated decarbonisation levers for the semiconductor industry, and it directly attacks a small but high-impact hotspot: ultra-pure process hydrogen.

Today, most fabs still rely on SMR-based grey hydrogen for epitaxy, annealing and cleaning.

That means 9–10 kg CO₂ for every 1 kg of H₂ quietly embedded in “clean tech” supply chains – EVs, AI servers, data centres, consumer electronics.

🟢 We can do better. 
✳️ Why PV-based green hydrogen makes sense for fabs
☘️ Demand profile is ideal: Continuous but modest volumes (tens to hundreds of tonnes per year) – perfect for on-site or nearby electrolysers.
☘️ Land and roofs exist: Fab campuses often have parking, rooftop and nearby land that can host PV.
☘️ ESG pressure is real: Customers are starting to ask, “What is the CO₂ per wafer, per chip, per server?”

🟢 The right strategy is hybrid, not heroic
✳️ Instead of chasing a 100% overnight switch, fabs can:
☘️ Deploy a PV + grid-connected electrolyser to replace 30–60% of grey hydrogen.
☘️ Use pressurised storage to buffer intermittency while keeping a small grey backup for resilience.
✳️ Scale up as electrolyser CAPEX and solar LCOE fall, and as carbon pricing and green-premium products emerge.

This approach turns green hydrogen from a “commodity gas” into a strategic decarbonisation vector, with a clear roadmap towards 50–70% emissions reduction this decade, and near-total decarbonisation as economics improve.
Semiconductor leaders who start this journey now will not just cut Scope 1 emissions.

They will position their fabs as the preferred low-carbon manufacturing hubs for the next wave of EVs, AI and cloud.
