Electric vehicles (EVs) are shifting gears, thanks to hub motors. 🚗 

Integrated directly into wheels, these motors bypass traditional mechanical parts like drive shafts and gearboxes, simplifying the vehicle's propulsion system. 

But there's a twist - the question of unsprung mass. 👎🏽

⚡️ The definition of a ‘SPRUNG’ mass is that it rests on the suspension.

⚡️ The mass of wheels, tires, brakes, and axles is the mass that is not supported by a vehicle’s suspension which is ‘UNSPRUNG’.

So, if the wheel is been added with a direct in-wheel motor ( Hub Motor ), that means the unsprung mass is increased from the original. 

⚡️ Unsprung mass, the weight of components like wheels and brakes not supported by the vehicle's suspension, is crucial for maintaining grip and handling. 

The assumption? Hub motors add weight, compromising performance. ↘️

Yet, here's where it gets interesting. 🧐 💡

Studies from Protean Electric and Lotus Engineering challenge this notion. 

Despite the added weight, the average driver might not even notice a difference in handling or ride quality.

Why? Because hub motors bring to the table benefits like torque vectoring and individual wheel control. 🛵 

This means improved grip, safety, and stability on the road despite the Unsprung mass increase.  

But as a performance rule of thumb, you always want to reduce as much weight from the un-sprung parts of your vehicle. 

This rule applies to any vehicle and is typically one of the first areas end-users set their eyes on for immediate results.

So, before we dismiss hub motors over concerns of unsprung mass, it's worth diving deeper into the research.

🎯 WHY IRONLESS AXIAL FLUX PERMANENT MAGNET MOTOR ( IAFPTM)?

The (IAFPM) machine has been the best choice in many applications like electric traction and wind power generation, due to its compact structure, high efficiency, high power density, and high torque density.

Due to this, the motor is employed in more and more electric vehicles including cars, boats, scooters, trains, buses, and even airplanes its applications grow every day. 

🎯 AXIAL FLUX MOTOR CONSTRUCTION COMPARED TO RADIAL FLUX MOTOR

Axial flux motors, unlike their radial counterparts, have a magnetic field that spins along the axis of rotation, as their name suggests.  

This motor consists of two main parts: a rotor ( Permanent magnets )and a stator (Coil with current) that generates the magnetic field.

This distinction in magnetic field orientation is a key difference between axial and radial flux motors.

🎯 TOPOLOGICAL STRUCTURE OF (AFPM) MOTOR

AFPM motors can be divided into four categories based on rotors and stators: 

⭐️ Single-stator/single-rotor (SSSR): employed in the servo drive and transportation industries due to their smaller size and high torque capacity.

⭐️ Double-stator/single-rotor (DSSR): the rotor is located between two stators, Permanent magnets (PMs) can be embedded inside the rotor or situated on the surface of a structure. 

⭐️ Single-stator/double-rotor (SSDR): the stator located between two rotors has good symmetry to get rid of the uneven axial forces and can reduce vibration and lengthen the life of the motor. 

⭐️  Multistator/multi-rotor (MSMR):  which has N stators and (N+1) rotors, can increase torque density and power density without expanding motor diameter and is used in ship propulsion applications. 

⚡️ Research outcome ⚡️ 

Analysis of (IAFPM) motors has been presented in this paper. A design and simulation have been done on a new software called MotorXP which opens on the MATLAB platform, the software was very fast and accurate. 

According to the results, the AFM has a high torque density, a high power density, and high efficiency. 10Kg AFM proto gives 72Kw while 75Kw Induction motor would weight 700Kg.

The efficiency of the finished product is 95.6 percent, which is high efficiency. 

These motor analysis and simulation results lead me to believe that the Axial Flux motor is the ideal option for electric traction applications.

🎯 Permanent Magnet Synchronous Motor (PMSM),  
🎯 Switched Reluctance Motor (SRM), and 
🎯 Induction Motor (IM). 

The study, in a nutshell, evaluates PMSM, SRM, and IM for their suitability in high-speed applications for EVs, which can handle an output power of 85 kW and a maximum speed of 52,000 RPM. 

The research aims to understand which motor type is most suitable based on mechanical and electrical characteristics.

🔧 Finite Element Analysis (FEA) and JMAG-Designer have been used to simulate the stress distribution and electromagnetic characteristics. ⚒️

The Research Modus Operandi? ⚒️ 

⚡️ Motor Design: Each motor type was designed to meet the required specifications as given above.

⚡️ Testing Framework: Each motor type underwent simulations under the FEA to assess mechanical strength and electrical efficiency, including factors like torque production, current density, and voltage requirements.

⚡️ Parameter Optimization: Adjustments in motor design, such as the number of turns and phase current settings, were optimized to meet performance goals while minimizing losses.

Findings? 🧐

🧐 PMSM: Showed high torque density and efficiency but faced challenges with high mechanical stress at high speeds, requiring complex design solutions like segmented magnets and reinforced materials.

🧐 SRM: Demonstrated robust mechanical properties and simpler construction due to the absence of magnets. 

However, it had lower torque density and efficiency under high-speed conditions.

🧐 IM: Exhibited good mechanical strength and lower costs due to the lack of permanent magnets but suffered from higher losses under load, which were partially mitigated by using copper in the rotor cage.

The study concluded that each motor type has specific advantages and trade-offs. 

💡 PMSMs are efficient but complex and costly to manufacture for high-speed applications. 

💡 SRMs offer a robust and cost-effective solution but at the cost of reduced efficiency and torque output. 

💡 IMs provide a balanced option with good mechanical strength and cost-effectiveness but with efficiency challenges under certain conditions. 

The verdict? There's no one-size-fits-all in the world of high-speed EV motors. 

The suitability of each motor type depends on the specific performance and operational conditions intended.

In the rapidly evolving field of electric motor technology, the design and optimization of Switched Reluctance Motors (SRMs) leading to

⚡️ Superior torque output, 
⚡️ Economical cost-benefit, and 
⚡️ Excellent energy efficiency ratios, 

stand out due to their potential to enhance performance while reducing costs. 

A recent study from Tianjin University delves into the nuances of SRM design, offering insights into structural optimizations. 

👉🏻 This research focuses on a four-phase 8/6-pole SRM, highlighting the critical role of motor structural parameters in minimizing torque pulsation—a common challenge in electric vehicles. 

👉🏻 Utilizing tools like Matlab and Maxwell2D, the study conducts a thorough analysis of the stator and rotor pole arc coefficients to identify configurations that significantly reduce torque fluctuations while maintaining high energy efficiency.

👉🏻 The structural parameters of the motor have a very important influence on the torque pulsation, and the optimally selected structural parameters can greatly reduce the torque fluctuation. 

👉🏻 The ratio between the stator and rotor diameters of switched reluctance motors depends on the number of stator and rotor poles and the operating requirements of the motor

👉🏻 Reasonable selection of air gap magnetic density, to reduce noise at the same time to better balance the performance of the drive motor. and at the same time better balance the performance of the drive motor

Key findings include:
🎯 Strategic parameter optimization leads to a decrease in torque pulsation, with the optimized motor showcasing a torque pulsation coefficient reduced to 87.11% of its pre-optimization value.
🎯 Enhanced motor efficiency by up to 90%, demonstrating a robust balance between performance and energy consumption.
🎯 The use of a parameter design flowchart and simulation models in RMxprt and Maxwell 2D to refine motor dimensions and operational characteristics, ensuring optimal performance.

This paper not only advances our understanding of SRM dynamics but also sets a benchmark for future developments in electric vehicle motor technology. 

The methodologies and results presented could pave the way for more sustainable and efficient electric vehicle solutions, marking a significant step forward in automotive engineering.

The working area of the motor, which matches a driving scenario involving accelerating, cruising, and slope climbing, is the main requirement for motor design.

One drawback of the traditional motor design is that a close relationship does not exist between the TN curve and the motor parameters. 

The novel design methodology is divided into four stages. 

🎯 First, a target TN curve based on a driving scenario, battery capabilities, motor drive pattern, and basic torque and voltage equations of the proposed motor. 

🎯 Second, the magnetic circuit model with a quasi-3-dimensional (quasi-3D) motor configuration is provided. 

🎯 Third, an optimal motor shape is determined using three objectives—minimizing motor weight, maximizing motor efficiency at the rated operating point, and minimizing energy loss over various driving cycles. 

🎯 Fourth, FE verification of the proposed motor and conclusion are presented.

The analysis compared the desired torque-speed (TN) & efficiency mapping curves for three driving scenarios with the actual TN curve achieved by the designed motor.

Also compared the energy losses from the proposed AFPM motor when four of the motors drive the four-wheel-drive passenger car with three driving cycles (FTP-75 (US) , NEDC (Europe) , and JC08(Japan))

The conclusion of this research paper is as follows: 

💡This paper proposed a systematic, driving-scenario-oriented, multi-objective optimal design process of an AFPM motor for a four-wheel-drive EV. 

💡The back EMF constant, phase inductance, and phase resistance were used to size and optimize the proposed motor using a quasi-3D magnetic circuit model. 

💡The systematic optimal design process for a preliminary motor design was fast and accurate, as verified through FE analysis. 

💡The resulting TN curve was found to match well with the target TN curve. 

💡The corresponding efficiency maps of the FE and magnetic circuit methods were with a difference of less than 3%. 

💡The energy consumption of the proposed motor was 15% less than the energy consumption. 

💡 The water-cooling duct was designed so that the motor dissipated energy loss during the operation. 

Moreover, the temperature response and steady-state temperature distributions were investigated, and it was proven that the proposed motor can be operated safely for a continuous driving mode.
